Client Profile

A global premium brand with high-volume order fulfillment operations needed a more efficient and user-friendly approach to packing, scanning, and palletizing shipments. Their existing standard handling unit (HU) functionality could not manage multiple cartons and pallets at scale effectively.

The Challenge

The client’s warehouse team relied on standard HU workflows, but operations became cumbersome due to:

  • Managing a high number of cartons and pallets per shipment
  • Inefficient item scanning flows
  • Difficulty maintaining accuracy across multiple handling units
  • Limited automation and high dependency on manual steps
  • A workflow misaligned with operational pace

A simplified, automated Pack & Scan process was required to improve accuracy, reduce repetitive work, and ensure every shipment was processed seamlessly from item-level scanning to palletization.

Solution

A redesigned Pack & Scan workflow was implemented, introducing automation-driven processes tailored to the client’s fulfillment operations.

Key Enhancements

  1. Controlled Shipment Confirmation – Shipments could only be confirmed after every carton was scanned and packed, ensuring accuracy prior to closure.
  2. Custom End-to-End Pack & Scan Session – Captured order details, carton numbers, delivery modes, item scans, and additional fulfillment attributes to guide warehouse users through an error-free process.
  3. Automated Item Scanning Integration –  Physical scanning directly populated the session, eliminating manual entry errors and ensuring real-time accuracy.
  4. Carton-Level Workflow Automation – Guided users through each carton. Completion triggered label generation, printing of shipment details, and finalization of cartons.
  5. Auto-Confirmation of Shipments – Final carton finalization automatically confirmed the shipment, accelerating processing and eliminating manual oversight.
  6. Exception Handling (Return Not Shipped) – Mismatched quantities automatically triggered the Return Not Shipped (RNS) process, returning excess stock to bulk storage.
  7. Palletization Module – Allowed another user to pick completed cartons, assign them to pallets, and finalize shipment-ready units with full traceability.

After a year of usage, the client observed measurable operational improvements and increased user satisfaction.
